This area was supposed to be "cleaned and sealed" per the contract but was left incomplete. When I contacted Ron with photos, he said the section wasn't accessible during installation and noted that the job had passed HERS testing. At his request, I measured the opening, but after providing the dimensions, he replied that it still wasn't large enough for his "smallest guy" to enter, without offering any alternative solution or to come out and inspect the issue. Even if full access was limited, there could have been other reasonable ways to seal off the cavity during the installation, such as adding a simple baffle or barrier. At the very least, I would have expected to be informed that the plenum couldn't be fully sealed and that there was an open gap so it could be addressed properly later. I've since sealed the area myself to prevent air from the wall cavity and attic from being drawn into the return. My goal was simply to close off obvious gaps, not to redo the entire installation, but to ensure the return cavity was properly enclosed. We spent a significant amount of money on this system (and also had the company replace my in-laws' PTAC unit), so I had hoped for more follow-through and support when this issue came up. While the system itself performs well, I am disappointed by the response and focus on passing HERS testing rather than workmanship. Given how this was handled, I'd be hesitant to use the company again for future HVAC service or maintenance.

So I reached out to Big Wave because ChatGPT wasn't willing to help me troubleshoot the motor and controller. Was able to get an appointment the following morning, good news. The technician arrived on time and was friendly and went right to troubleshooting ($65 to troubleshoot). After looking at both my blower and compressor, he explained that I needed a new control card, motor, fan, and igniter ($3,123). He then quoted a new furnace/blower for $7.000 and combined furnace/blower and compressor for $17,000. It would take about 2 weeks to get the parts for the repair. He showed me a picture of a residue in the cabinet and said it was oil from the motor and because the igniter was white, it was old and should be replaced. I asked the technician why the fan and motor had to be replaced together. Fans are typically very durable, and it should work with a new motor. He said that the shaft is likely corroded and they won't separate. I asked how the motor and controller could fail simultaneously. He said he didn't know, just that both needed to be replaced. I was starting to get suspicious and not eager to spend $4,000 to wait 2-3 weeks. Looking back at it, that was good news, because it gave me time to think.
